From plastics to metal powders, there are a number of materials companies here too including Sanyo Special Steel which produces various steel products and now metal powders for the AM industry, all the way to HottyPolymer which offers a range of plastic filaments, including a scented material (used to print a bunch of roses, it actually works pretty well). There are also names like Sandvik which is showing its range of AM metal powders and examples of additively produced cutting tools. One particular piece for Seco Tools shows a coolant clamp which attaches to the cutting edge of industrial turning heads. Produced with Osprey maraging steel, the clamp features an improved design with curved internal channels to improve coolant flow to the cutting edge. Sandvik has been in Japan for decades and the team told us, though additive isn’t a huge market here just yet but it is a growing one.

According to Open Mind, HyperMill is the only CAM system so far to offer full support for the taper form (conical barrel) end mill, which is said to achieve stepdown distances as much as 20 times greater than those of a comparable ballnose. The software also features a dedicated finishing strategy for using it on planar (flat) surfaces. Released with the latest version of the software last fall, Tangent Plane Machining (TPM) is a Z-level finishing routine designed to ensure programmers don’t spend any time strategizing about toolpath specifics and manually plotting curves. Rather, they can choose surfaces and boundaries and let the CAM system automatically calculate approach, retract and machining angles while accounting for potential collisions, just as it would for a ballnose tool. TPM also helps ensure an optimal machining strategy, which can be particularly advantageous for repeat work. Presented with a large pocket, for instance, the software might output 3+2 tool paths that limit wasted motion by machining section by section, with the spindle locked at a set angle for each portion of the cavity and rotating only as necessary to avoid interference. The developer says the next version of HyperMill will extend support to ruled and other gently arched surfaces.

And that gets us to wrenches and tolerances – yes, I do appreciate a tool that fits together with exquisite precision; but do most tools actually _require_ such precision to work adequately, or even to work appreciably better? No. Once you tighten down a wrench it doesn’t matter how much slop it has in it when it is loose, as long as it doesn’t come loose all by itself while in use. More importantly, would I be willing to pay for a tool that is 50% better and lasts 30% longer, but is three-four-five times more expensive? Hell no. The three cheap ones will long, long outlast the single expensive one I could have bought instead. To be clear – this holds for products that are clearly inferior but still adequately fit for purpose.

Another inherent advantage of five-axis machining is it can use shorter tools because the tool/toolholder combination can be tipped away from otherwise interfering surfaces or features on the workpiece. This is particularly important in die/mold work where the use of toolholder extensions is common to reach deep cavity surfaces. A shorter tool results in less vibration, allowing for heavier or faster cutting, better surface finish and longer tool life.
